Pallet Flow Rack 101: Must Know Components for Successful System Design
Understanding Pallet Flow Rack Components
A well-designed pallet flow rack system is essential for maximizing efficiency, improving inventory rotation, and ensuring safe warehouse operations. Whether you’re new to pallet flow or a seasoned professional, understanding key system components can make all the difference in achieving optimal performance. This guide provides an overview of essential pallet flow rack terminology and accessories to help you design a system that functions seamlessly from day one.
Pallet Flow Rack Glossary
Pallet Flow Rail/Track
These terms refer to the individual wheeled or roller track sections that form the core of a pallet flow system.
- Single Rail – A single row of wheels in a pallet flow track.
- Double Rail – A double row of wheels in a pallet flow track.
- Full Roller – Full-width rollers that span the width of the lane up to 60” across.
- Split Roller – Tracks of smaller rollers from 4” and up that create the basis for the flow lane.
Pallet Flow Lane
The complete assembly of rails/tracks and accessories that facilitate pallet movement from the rear loading area to the front pick-face.
- Wheeled lanes typically include two or three rails per lane, with different configurations to suit varying load requirements. Examples include:
- Single-Double-Single (1-2-1) – A configuration using single-wheel, double-wheel, and single-wheel tracks to balance flow and support.
- Double-Double-Double (2-2-2) – Three double-wheel rails combined in one lane to support heavy loads or weak pallets, ensuring proper coverage and minimizing slippage.
- Roller lanes are often used for non-standard pallets. The rollers’ support is more substantial than the smaller wheeled rails, which is beneficial for pod-footed pallets, varying-size pallets, and slippery materials such as plastic and metal.

Deep Lane Pallet Flow with Speed Controllers
Pallet Flow Racking Accessories
Pallet Flow Speed Controllers
Strategically placed within the pallet flow lane, speed controllers regulate pallet velocity, ensuring smooth and controlled movement. While sometimes mistaken for “brakes,” speed controllers do not stop the flow; instead, they engage with the pallet to slow it down gradually.
Additionally, speed controllers help keep pallets centered in the lane, making it easier and safer for forklift operators to extract them efficiently.
Pallet Separators
In pitched pallet flow lanes, the front pallet experiences force from rear pallets, known as back pressure. This pressure can be significant in deep lanes or when handling heavy loads. Pallet separators isolate the front pallet, eliminating back pressure entirely. Without this force, forklift operators can extract pallets more easily—especially critical in tall systems where mast capacity is reduced at high elevations. In very deep lanes (6+ pallets), multiple separators may be necessary.
For floor-level pallet flow used in case picking, pallet separators also reduce physical strain by making it easier to remove empty pallets. Beyond operational benefits, pallet separators also help meet new fire and insurance safety regulations requiring spacing between pallets in deep flow rack systems. Floor Mounts & Entry Guides
Pallet Flow Rack Supports
Choose from a variety of stands and mounting options to create just the right pitch and load/extraction heights for your floor-mounted pallet flow applications. Using quality mounts ensures good flow and reliable stability for your pallet flow lanes.
Pallet Flow Rack Guides
Entry guides help forklift operators center the pallets as they’re loaded into the lane, optimizing flow and reducing the risk of misalignment and hang-ups.
Why System Design Matters

Floor-Mounted Roller Flow Rack
A well-structured pallet flow rack system is about optimizing warehouse space, improving productivity, and ensuring safety. Selecting the right components and configurations depends on factors like load weight, pallet condition, pallet type, and operational workflow. Proper planning and installation are critical to long-term success.
